external HD issue with mac mini

I was not 100% sure that this was the right place to post however i could not find a better alternative so here it is!

I have been using a 1TB external HD for the past year without any issues however when trying to transfer a 62.88GB zip file to the HD it says that there is not enough space on the destination drive.

This however is not true as the capacity is 999.61GB with 640.84 GB available, so what is happening here?

Im wondering if anyone else has come across this issue.

The system is a mac mini
1.66GHGz Intel core duo
1GB 667 MHz DDR2 SDRAM
Running Mac OS X 10.6.8

As i have said it has been finr for the past year, could the HD possibly be on the way out?

Have you tried repairing the hard drive with Disk Utility?
